How is the rangefinder positioned? Is there any surface nearby [within 50"] that it could be reflecting off of? Remember, the sensing area is a cone.

Post the eagle files, and we can try fixing it / figuring out what's wrong.

Alternatively - use GERBV to touch up the gerber file [by deleting the track] before sending it to production.

You may experience tombstoning - when in doubt, stick with the manufacturer recommended footprints; especially if you're doing large volumes. Note that the footprints in cadstar may not be optimal! That said - soldering 0805s shouldn't be a problem with the standard footprints - I do 0402s with stan...

If your device is sufficiently novel / popular - you can't stop the copycats.

Removing IC markings isn't a deterrent to a determined cloner - they'll just throw the part in fuming nitric; strip the package; then get the manufacturer / part code from the die itself.

The IRF510 has an RDSon of 0.54 ohms; which is fairly bad. A fet I'm using right now - the IRF1310N has a RDSon of 0.036ohms - and you can get even better than that. That would solve your voltage drop issues.

My understanding is that the A and B terminals are similar - just at opposite ends of the sensing element [with the sensing element being symmetrical; end-to-end]. But hey; I could be wrong.

Since the pin spacing is nonuniform; and the pinout is symmetrical with regard to the axis made by the gaps; whats the issue?

Yup, looks like someone loaded the pick and place machine wrong. I'm guessing something must have gone wrong in the test procedure; so it didn't get caught, or the way it fails causes it to work in their test environment but not in your setup. Call Spark Fun in the morning; they should just give ya ...

To follow up re: Altium - Altium will definitely do what you want. You can import a STEP model, and by default - it will cause a collision if it + a component model take up the same space.

Check that the polygon pour spacing/isolate is not larger than the space between pads.
